PCBA Manufacturing Process: From Gerber Files to Finished Boards

PCBA Manufacturing Process: From Gerber Files to Finished Boards

Understanding the PCBA manufacturing process helps you spot quality problems early and communicate precisely with your supplier. Here is what actually happens after you send your Gerber files and BOM.

Step 1: DFM Review and Quotation

Engineers check your design for manufacturability: pad sizes, component spacing, thermal relief, fiducial marks and panelization. A good DFM report returns actionable changes within 24 hours and fixes problems before they become scrap.

Step 2: PCB Fabrication

Your Gerber data becomes bare boards through lamination, drilling, plating, etching, solder mask and surface finish (HASL, ENIG or OSP). Layer count, impedance control and finish affect both performance and cost.

Step 3: Solder Paste Printing and SPI

A stencil applies solder paste to pads. Solder paste inspection (SPI) then verifies paste volume and position on every board — paste defects cause the majority of soldering failures, so SPI is non-negotiable.

Step 4: SMT Placement and Reflow

Pick-and-place machines mount components at up to tens of thousands of placements per hour, then multi-zone reflow ovens solder them following a thermal profile tuned to your paste and board.

Step 5: Through-Hole, Wave and Selective Soldering

DIP components are inserted and soldered by wave soldering or selective soldering for heat-sensitive parts — the same line handles mixed-technology boards.

Step 6: AOI, X-Ray and Cleaning

Automated optical inspection checks every joint, X-ray verifies BGA hidden joints, and boards are cleaned to remove flux residue where required.

Step 7: Functional Testing and Burn-in

ICT checks component values and connections; FCT powers the board and tests real functions with custom fixtures; burn-in catches infant failures under load and temperature.

Step 8: Coating, Box Build and Delivery

Optional conformal coating protects against humidity and dust, then box build adds enclosures, cables and firmware, and your boards ship with full QC reports.
